Owners have filed 1,639 complaints
about the 2004 Chevrolet Malibu with NHTSA between 2003 and 2025.
The largest single group is the steering.
Across this model's run it ranks 2 of 29 worst.
The letter says how bad. This says what kind — whether this year drew
an unusual number of complaints, unusually dangerous
ones, or failures that arrived unusually early.
The dashed ring is 50 — the national norm. Further out is worse.
Complaint volume — 81
Against the median year of the Chevrolet Malibu. 50 means typical for this
model; 100 means roughly double.
Severity — 37
7.1% of these complaints
involved a crash, fire, injury or death, against a national rate of
9.7%.
Early failure — 55
32% of failures with a mileage on record happened under
36,000 miles, against a national rate of
29%.
How 2004 compares with every other Chevrolet Malibu
NHTSA files every complaint against a named sub-assembly, not just a
system. This is the difference between knowing it was "the engine" and
knowing which part of it — the list to hand a mechanic.

When owners complained
A spike years after the car went on sale usually means a part wearing
out on schedule across the whole fleet — the kind of pattern no single
owner can see from inside their own car.

NHTSA investigations into the 2004 Chevrolet Malibu
An investigation is the step before a recall: the agency has seen enough
complaints to look into a pattern itself. An open one means it thinks
something may be wrong and nothing has been fixed yet.

GM designed the MY 2004 and 2005 Chevrolet Malibu and Malibu Maxx vehicles with a daytime running lamp (DRL) system that uses the same filament (the high power filament of a dual filament bulb) as the front turn signals. The high power filament operates at full battery voltage when functioning as a DRL.The DRL is illuminated whenever the headlamps are off, increasing the duty cycle of the front turn signal bulb. The MY 2003 and earlier Malibu vehicles (Malibu Maxx was not manufactured for sale in the U.S. prior to MY 2004) used a headlamp based design, operated at a reduced voltage, for the DRL...

Dorman Products, Inc. (Dorman) is recalling certain replacement intermediate steering shafts sold under the Dorman, OE Solutions, and Solutions brand names, part numbers 425-167, 2425167, and 7-3074, for installation on 2004-2012 Chevrolet Malibu, 2005-2010 Pontiac G6, and 2007-2009 Saturn Aura vehicles. The affected steering shafts may have a yoke that inadequately supports the u-joint bearing resulting in a premature failure.
Risk: A joint bearing that fails prematurely may cause separation of the u-joint resulting in a complete loss of steering control, increasing the risk of a crash.

ELECTRICAL SYSTEM:WIRING
General Motors LLC (GM) is recalling certain model year 2004-2012 Chevrolet Malibu vehicles manufactured May 16, 2003, through October 11, 2012, 2004-2007 Malibu Maxx vehicles manufactured June 25, 2003, through April 5, 2007, 2005-2010 Pontiac G6 vehicles manufactured May 26, 2004, through January 4, 2010, and 2007-2010 Saturn Aura vehicles manufactured April 24, 2006, through May 26, 2009. In the affected vehicles, increased resistance in the Body Control Module (BCM) connection may result in voltage fluctuations in the Brake Apply Sensor (BAS) circuit. These fluctuations can cause one or more of these conditions: the brake lights to illuminate without the brake pedal being pushed; the brake lights to not illuminate when the pedal is pushed; difficulty disengaging the cruise control; moving the gear shifter out of the 'PARK' position without pushing the brake; and disablement of crash avoidance features such as traction control, electronic stability control, and panic braking assist features.
Risk: Any of the above failure conditions increases the risk of a crash.
14V224000
POWER TRAIN:AUTOMATIC TRANSMISSION
General Motors LLC (GM) notified the agency on April 29, 2014, that they are recalling 56,214 model year 2007 and 2008 Saturn Aura vehicles. On May 22, 2014, GM increased the recall to include an additional 1,074,899 model year 2004-2008 Chevrolet Malibu vehicles manufactured from May 16, 2003, through October 5, 2007, model year 2004-2007 Malibu Maxx vehicles manufactured from June 25, 2003, through April 5, 2007, and model year 2005-2008 Pontiac G6 vehicles manufactured from May 26, 2004, through September 28, 2007, and equipped with 4-speed transmissions. The total number vehicles being recalled is now 1,131,113.
Risk: If the transmission shift cable fractures while the vehicle is being driven, the transmission gear selection may not match the indicated gear and the vehicle may move in an unintended or unexpected direction, increasing the risk of a crash. Furthermore, when the driver goes to stop and park the vehicle, despite selecting the PARK position, the transmission may not be in PARK. If the vehicle is not in the "PARK" position there is a risk the vehicle will roll away as the driver and other occupants exit the vehicle or anytime thereafter. A vehicle rollaway increases the risk of injury to exiting occupants and bystanders.

STEERING:ELECTRIC POWER ASSIST SYSTEM
General Motors LLC (GM) is recalling certain model year 2004-2006 and 2008-2009 Chevrolet Malibu, 2004-2006 Malibu Maxx, 2009-2010 HHR (non-turbo), 2010 Cobalt, 2008-2009 Saturn Aura and 2004-2007 Ion, and 2005-2009 Pontiac G6. In the affected vehicles, there may be a sudden loss of electric power steering (EPS) assist that could occur at any time while driving.
Risk: If power steering assist is lost, greater driver effort would be required to steer the vehicle at low speeds, increasing the risk of a crash.

SABERSPORT IS RECALLING 16,270 COMBINATION CORNER AND BUMPER LAMP ASSEMBLIES OF VARIOUS PART NUMBERS SOLD FOR USE AS AFTERMARKET EQUIPMENT FOR VARIOUS PASSENGER VEHICLES. THESE HEADLAMPS FAIL TO CONFORM TO THE REQUIREMENTS OF FEDERAL MOTOR VEHICLE SAFETY STANDARD NO. 108, "LAMPS, REFLECTIVE DEVICES, AND ASSOCIATED EQUIPMENT." THESE LAMPS DO NOT CONTAIN THE REQUIRED AMBER SIDE REFLECTORS.
Risk: DECREASED LIGHTING VISIBILITY MAY RESULT IN A VEHICLE CRASH.
04V190000
SERVICE BRAKES, HYDRAULIC:ANTILOCK/TRACTION CONTROL/ELECTRONIC LIMITED SLIP:CONTROL UNIT/MODULE
SOME OF THESE PASSENGER VEHICLES HAVE AN ELECTRONIC CONTROL UNIT (ECU) THAT MAY CALCULATE A HIGHER THAN ACTUAL VEHICLE SPEED BECAUSE OF AN ERRATIC REAR-WHEEL SPEED SENSOR SIGNAL, AND CAUSE ABS ACTIVATION WHERE IT IS NOT NEEDED OR NEEDED ABS ACTIVATION TO BE EXTENDED DURING BRAKING AS THE VEHICLE SPEED DROPS TO ABOUT 3 MPH.
Risk: UNEXPECTED ABS ACTIVIATION COULD INCREASE STOPPING DISTANCE UP TO ABOUT 11 FEET DPENDING ON THE GRADE OF THE ROAD, INCREASING THE RISK OF A CRASH.
04V188000
SEAT BELTS:FRONT:ANCHORAGE
ON CERTAIN PASSENGER VEHICLES, ANALYSIS OF AN A SIDE IMPACT CRASH TEST CONDUCTED BY THE NHTSA;S NEW CAR ASSESSMENT PROGRAM (NCAP) INDICATED THAT THE OUTBOARD ANCHORAGE OF THE DRIVER'S SEAT BELT COULD DISCONNECT BECAUSE OF CONTACT BETWEEN THE SEAT TRIM AND THE ANCHORAGE CONNECTOR WHEN THE SEAT WAS ADJUSTED TO ITS LOWEST POSITION.
Risk: IF THIS OCCURRED IN A CRASH, THE DRIVER COULD RECEIVE GREATER INJURIES.

Recall 2014284641,121 units in Canada
Electrical
On certain vehicles, a defect in the ignition switch could allow the switch to move out of the "run" position if the key ring is carrying added weight or the vehicle goes off-road or is subjected to some other jarring event. If this were to occur, engine power, power steering and power braking would be affected, increasing the risk of a crash causing injury and/or damage to property. The timing of the key movement out of the “run” position, relative to the activation of the sensing algorithm of the crash event, may also result in the airbags not deploying in a subsequent collision, increasing the risk of injury. Correction: For each key, dealers will install two key rings and modify the key ring opening shape. Note: Until the correction is performed, all items should be removed from the key ring.
Recall 2014173194,314 units in Canada
Electrical
On certain vehicles, intermittent electrical connection faults may cause the brake lamps to illuminate without the brake pedal being depressed, or not illuminate when the brake pedal is depressed. This could also interfere with cruise control, ABS and/or vehicle stability control function. Failure of the brake lights to illuminate when the brake pedal is depressed or erratic brake lamp function could increase the risk of a crash causing property damage and/or personal injury. Correction: Dealers will affect repairs.
Recall 2014160109,110 units in Canada
Powertrain
On certain vehicles equipped with 4 speed automatic transmissions, the shift cable could fracture without warning. If this occurs, the driver may not be able to select a different gear position, remove the key from the ignition, or place the transmission in the PARK position. If the driver cannot place the vehicle in the PARK position and exits the vehicle without applying the parking brake, the vehicle could roll away, which could result in a crash causing injury and/or damage to property. Correction: Dealers will install a revised shift cable and mounting bracket.
Recall 2014104157,423 units in Canada
Steering
Certain vehicles equipped with electric power steering may experience a sudden loss of power steering assist that could occur at any time while driving. If the power steering assist is lost, a message is displayed on the Driver Information Centre and a chime sounds to inform the driver. Steering control can be maintained, as the vehicle will revert to a manual steering mode, but will require greater driver effort. The sudden change in steering may increase the risk of a crash causing injury and/or property damage. Correction: Dealers will affect repairs as necessary. Note: This recall supersedes recalls 2010447 and 2012331. Vehicles having already been repaired under the previous campaigns do not require re-inspection.
Recall 20041405,334 units in Canada
Brakes
On certain vehicles, the Electronic Control Unit (ECU) may calculate a higher than actual vehicle speed because of an erratic rear-wheel speed sensor signal, and cause ABS activation where it is not needed or needed ABS activation to be extended during braking as the vehicle speed drops to about 5km/h. A four-wheel ABS activation could occur for a maximum of 1.25 seconds on a level surface or for up to 2.5 seconds if the vehicle is on a grade, resulting in increased stopping distances of up to 3.4m. Correction: Dealers will reprogram the ABS controller.
Recall 20041398,320 units in Canada
Seats And Restraints
On certain vehicles, analysis of a side impact test indicated the outboard anchorage of the driver's seat belt could disconnect because of contact between the seat trim and the anchorage connector when the seat was adjusted to its lowest position. If this occurred in a crash, the driver could receive greater injuries. Correction: Dealer will install a retainer between the latch spring and the latch spring guard on the anchorage - driver and passenger side.
Recall 20040714,761 units in Canada
Label
Certain vehicles that are not equipped with an Advanced Occupant Restraint System (AORS) have driver and passenger side sun visors with AORS labels. The AORS labels do not include statements and illustration required by CMVSS 208 for vehicles without AORS. Correction: Dealer will send replacement labels to owners with instructions on how to install them.

I was driving to work with my son and sister in the car when the steering wheel suddenly got very tight and started jerking when I attempted to make a left or right turn. I then stopped at a gas station and as soon as I came to a complete stop the vehicle shut off before I could turn it off manually. I then attempted to turn the key on and start the vehicle but it would not turn over, it would only make a clicking sound. I called a friend that was close by to come and assist me so when they arrived I asked them to jump my vehicle off via jumper cables which did get my vehicle's engine to finally start. The car sounded very weak as if it was going to shut off again once we disconnected the jumper cables but it didn't shut off. Nothing was working inside the car or outside meaning I had no radio, no interior lights and nothing on my dash was working. The speedometer wasn't working, the rims Guage wasn't working, the temp Guage wasn't working nor was anything else working on my dash. The turn signals were not working for either side and none of my headlights or taillights were working either. And I still did not safely have control of the steering. The only warning lamp, which didn't appear until my friend jumped my car off, was what looked like a symbol of a vehicle with a symbol of a locked lock in front of it. This failure just happened so I have not taken the car to a certified mechanic to inspect it but the car is available for inspection at any time. I can not afford to put my car in the shop, I work part time at a restaurant in my town and I'm also disabled and I also care for my 8 year old son who is severely autistic so I have no extra money to fix these problems. Please I need help.

The contact owns a 2004 Chevrolet Malibu. The contact stated while the vehicle was parked and the engine running the contact noticed that their front driver and passenger headlight were very low in both low beam and high beam and that the light eventually burned out. The contact inspected the vehicle and saw that the light bulb sockets for both the front driver side and passenger had melted. The contact stated the cause of the failure is the wiring behind the headlight assembly that is causing the headlight socket to melt. The contact replaced the headlight bulb sockets themselves with aftermarket parts to repair the failure, however, the failure persisted and reoccurred. The vehicle was not diagnosed or repaired. The manufacturer was made aware of the failure. The failure mileage was unknown.

STEERING
The power steering went out while driving. The car was being backed out of the driveway. The car had lights go off when it happened. Once the car was restarted power steering worked again. This problem has only occurred once as far as known. The steering was incredibly hard to move when the issue occurred. It is foreseeable that if issue happens at the wrong time on the freeway it could lead to injury or death of driver, passenger, or others outside the vehicle. If it happens at high speeds during a turn any number of serous damage or injuries could occur. The vehicle was taken to a mechanic who said a dealership would have the equipment properly diagnose the problem. If the mechanic did it himself he would have to replace several parts one a time and it might not be fixed. I will have my son take it to a dealership to look at it. Lights went off during the problem, but it is UNKNOWN which ones lit up. The lights went off, but since significant force had to be used to pull the wheel even slightly the exact lights that went off are unknown.

STEERING
Eps goes out. At first only happened when I first started my car but if I restarted it then the issue went away. Problem increased over time & power steering went out while driving. Now it just won’t come back on. Wheel “twitches” or “seizes” on its own. If I put cruise control on the speed increases slightly on its own overtime on its own. It is available for inspection upon request. My safety surely felt at risk & I felt my dogs safety was at risk too. Also any of my passengers safety or anyone else on the road at that time for that matter , had I not been paying 110% attention & noticed the check engine light some on / power steering go out, I could have crashed or someone else could’ve hit me, etc.. Power steering went out while driving quite a few times & I’ve seen numerous complaints for these issues with this same year & model so it has to be a defect not just a personal issue. Have seen comments/reviews all over the internet about these issue , mostly the electric power steering , and even some that say they had replaced their steering column on 3 separate occasions out of pocket with no help resolving this issue from gm or Chevrolet. They first appeared as soon as the power steering went out. No lights prier & no power steering warning on the radio dash thing. (It says when I’m low on washer fluid, or when the power steering goes out, etc.. across my radio)
